Main Dimensions & Sail Data

Furlex model A B C D E F G Wire dim. Pin TED TET
404TD Ø12, Rod-30 182 210 40 375-540 Ø19 22 35 Ø12 Ø19 Ø19.5 16
404TD Ø14, Rod-40 182 210 40 375-540 Ø22 22 35 Ø14 Ø22 Ø23 17

All dimensions in mm. Three lower terminals are available: swaged stud with eye, Sta-Lok eye, or Sta-Lok with rigging screw (100 mm stroke, integrated in the torque tube so it does not change the tack height). Options 2 and 3 also suit rod and compact (Dyform) wire. For a rod stay, the supplementary sheet 597-184-E (luff assembly for rod stay) is needed.

Sail data (404TD) mm (in)
Head deduction F 630 (25")
Tack deduction E (add any tack pendant) 115 (4 1/2")
Cutback CB 80 (3 5/32")
Internal diameter of luff groove DLG Ø8 (5/16")
Width of luff groove WLG 3.0 (1/8")
Overall luff extrusion dimensions 52x38 (2"x1 1/2")
Max. sail space FLD – (F+E)

Halyard angle: the safety and checklist pages give 10–15° (never less than 10°); the sail chapter gives 5–10° (as printed). Keep at least 50 mm between the halyard swivel and the top guard with the sail fully tensioned.

Hull Attachment & Through-Deck Hole

  • Deck hole: template 1:1 (in the kit), hole saw Ø152 or jigsaw, drill bit Ø8,5 for the fitting screws.
  • Dimension C is nominal; deck thickness should not exceed 30 mm in this area (reduce with a cavity if thicker). Seal sandwich decks so water cannot reach the core.
  • The forestay-to-deck angle must be between 70,5° and 75,5°; outside these limits fit spacers under the through-deck fitting.
  • The anchor-well forestay fitting (pin "E") must be fixed in all directions, take the full forestay load and drain freely. For larger gaps use a custom stainless bar or rod stay, not a short wire pendant.
  • Locate the intersection point with a cardboard jig of the forestay angle and drill a 6.5 mm pilot hole. Best method: step the mast using the genoa halyard led through a 50 mm hole as the forestay, mark the halyard position, then cut the large hole with the jig taped on.
  • Fit the through-deck fitting resting against the aft edge of the hole (markings A centre it fore-and-aft); it has a compartment for sealing compound.

Wire & Luff Extrusion Calculation

Table 2 – Forestay wire length

  • FLD = FL + CH (CH = chain-plate hole to deck along the forestay)
  • NFL = FLD – TDH (fixed deduction 200 mm)
  • WL = NFL – T, with T = 75mm without rigging screw or 210mm with rigging screw

Example (404TD 12mm, rigging screw 50% extended): FL 16070 + CH 40 = FLD 16110; NFL 16110-200=15910; WL 15910-210=15700.

Table 3 – Top extrusion & distance tube

From the bottom: a 560 mm extrusion, then 2400 mm extrusions, and a top extrusion cut from the 1700 mm length.

  • N = (WL – (A+B)) / 2400 (round down); C = N x 2400; D = WL – (A+B) – C; E = D – 300
  • Example: (15700-930)/2400=6.15 → N=6, C=14400, D=370, E=70.
  • If D < 700 mm: Nnew = N-1, Cnew = Nnew x 2400 + 1700, Dnew = D + 700, Enew = E + 700 (example 13700 / 1070 / 770). Table 2B is headed "D<400 mm" (as printed).
  • If D > 1700 mm, cut the top extrusion from a 2400 mm length.
A+B Without rigging screw With rigging screw 50% extended
Ø12 wire 1040mm 930mm
Ø14 wire 1085mm 980mm
Rod -22 / -30 1060mm 965mm
Rod -40 1080mm 970mm

Lower Bearing & Luff Assembly

Lower bearing assembly

  1. Set the fork terminal so dimension X equals the deck-collar-to-chain-plate distance + ~10mm; back off nut A to leave ~15mm.
  2. Lower the bearing assembly through the deck collar, pin the fork to the chain plate and adjust with the toggle until the tack ring is about 4-5 mm above the collar and clears it all round.
  3. Manual systems: unscrew the fork terminal at least 5 counted turns, apply locking adhesive, screw back the same number of turns and lock the nut firmly (permanent setting). Electric systems: do not tighten nut A.
  4. Never adjust the swivel length with the forestay attached.
  5. Furling line: through the line-cover half and the two drum channels, first screw approx. 25 mm from the end; do not over-tighten. Fit the four brims and cover halves, then wind about 30 turns on (toggle clockwise for a port exit, anti-clockwise for starboard).

Luff & terminals

  • Build the luff from the top down on the wire as on the 404S: short joining sleeves (300mm) at every 2400 mm join, then the long joining sleeve (785mm, four-hole end down), the 560mm extrusion and long connecting plate with its two grub screws in locking adhesive.
  • Sail feeder, halyard swivel and top guard (four screws until they bottom), then the bearing plug halves.
  • Slide on the torque tube (screws loosened) and mark the luff section 67 mm from its edge to align the screws later.
  • Sta-Lok: remove the locking tube from the rigging screw first; core protrudes approx. 2 mm from the wedge; Compact (Dyform) wire needs the Compact wedge supplied with the Compact wire pack. Refit the locking tube afterwards.
  • Check that the finished luff section matches NFL before rigging.

Rigging & Furling-Line Routing

  • Hoist the stay on a spare halyard with two taped clove hitches (upper one approx.1 m from the top); attach at the masthead, then to the lower bearing assembly. Split pins opened ~20°.
  • Slide the torque tube down, align its marking with the bearing assembly, fit screws with locking adhesive and the bushings, tighten hard; lift the luff until the mark aligns with the adapter and fit the luff screws. Never force an obstructed screw.
  • Tension the forestay to 20% of the wire's breaking load: on a masthead rig approx. 15% of the backstay's breaking load (forestay tension = approx. 1.25 x backstay tension).
  • Furling line must enter the drum perpendicular to the forestay with at least 300 mm to the first turning point. Below-deck turning block and through-deck sheave: SWL not less than 12kN (Ø12) / 18kN (Ø14). Final swivel block by the cockpit: maximum working load not less than 17kN (Ø12) / 25kN (Ø14). Belay on a normal cleat when leaving the boat.
  • Stanchion blocks (6) fit Ø25 mm stanchions; for Ø30 mm replace the screws with M6x25 mm. Screw heads toward the boat.
  • Forestay length with rigging screw: loosen the luff screws while supporting the luff, remove the bushings, slide up torque tube and locking tube, turn the bronze body (never the wire terminal). Align the flats before lowering the locking tube.

Hoisting, Furling & Reefing

  • Turn the tack ring counter-clockwise if the line exits to port (clockwise for starboard) before attaching the tack; hoist in the starboard groove for a port exit and vice versa.
  • Apply maximum backstay tension before hoisting; tension the halyard until a vertical crease appears, then ease; remove the pre-feeder.
  • 3–5 turns of line must remain on the drum when fully furled; mark the halyard and backstay adjuster at maximum tension.
  • Reef on a close reach to beam reach; the free turn flattens the sail. For racing, lower the halyard swivel to the torque tube to use the twin grooves.

Maintenance & Dismantling

Service & storage

  • Inspect once a year; grease all four ball bearings of the lower bearing assembly and both halyard-swivel bearings with water-resistant grease.
  • Wash with fresh water and mild detergent, rinse thoroughly; silicon-free polish or wax on the extrusions.
  • Replace halyard leads when wear exceeds 50%. Store dry, never wrapped while damp; in frost areas raise the centre extrusions.
  • Never take the halyard swivel or drum unit apart (loose ball bearings).

Dismantling

  • Line cover: lower screws and insulation washers first, then upper screws.
  • Brims: loosen the two screws little by little.
  • Disconnecting: support the luff, remove the luff screws and bushing, slide up the torque tube, remove the clevis pin. Secure the rig with a halyard first.
  • Sta-Lok: heat the threads, cut protruding strands by approx. 5 mm, prise off the wedge; fit a new wedge on reassembly.
  • Luff: remove sail feeder and top guard, push out the bearing halves, loosen the grub screws in the long connecting plate, then knock the sleeves up via a piece of wood.

Troubleshooting

Problem Probable cause Action
Will not unfurl Halyard wrap; line tangled; slack forestay; dirty bearings; halyard strain Ease and reverse; free the line; tension the backstay; rinse and grease; ease the halyard
Will not furl / hard to furl Halyard wrap; no line on drum; slack forestay; wind pressure; windward sheet not released; free turn not working; large turning angles; line guide chafing; swivel upside down Wind more line on; increase forestay tension; ease the leeward sheet; re-route the line; adjust the cover; refit the swivel
System "wobbles" Forestay too loose Tension backstay and/or cap shrouds
Luff cannot be tensioned Swivel touches top guard; halyard angle too great Shorten the sail or move the halyard lead up
UV strip inside the roll Line wound the wrong way Empty the drum and rewind a few turns the right way
Wrinkles at the tack Tack ring turned the wrong way Rotate the tack ring around the system and retack
Leech flogs / closes Sheeting point too far aft / forward; leech line; old sail Move the sheeting point forward / aft; consult the sailmaker
