Long link plates can be shortened in three 1" (25 mm) steps at the scribed guides; always leave a hole for the spacer and use blue Loctite on the four spacer screws. Rod rigging needs the 7420 -4 or 7421 -6 rod adapter stud.

Never drill the chainplate or toggle: use the correct toggle and clevis pin. Have a professional rigger check an old or damaged headstay before reusing it.

Foil Joints and 5200 Adhesive

Adhesive

  • Joints are bonded with 3M 5200 on dry connectors and foils, using the supplied injector.
  • Cure is best at 70°F (22°C) and 50% humidity; do not apply below 40°F (5°C) or above 100°F (38°C).
  • Fill the injector less than half way and use the adhesive within 3 hours.
  • Inject only 1/4 to 1/3 ml per joint; stop as soon as adhesive shows in a screw hole.
  • Foils can go up and sails be fitted right away; if possible leave a couple of days before sailing. 4200 Fast Cure is the faster option.

Joint Assembly

  • Bushings on the stay with the hooked part of the longer half facing out.
  • Slip the 6.5" (165 mm) connector on, red Loctite in the screw holes, hold the plastic wedge in with your thumb as it enters the foil.
  • Use the 10" (254 mm) bottom connector for the bottom foil.
  • Halyard swivel goes on above the feeder window, taller half up.
  • Remove adhesive from sails with acetone. Damaged foils can be separated by heating the joint with a hand-held propane torch.

Sailmaker's Notes

  • Unit 0 takes #6 (6/32" or 5 mm) luff tape.
  • Cut the top of the luff tape 18" to 24" (450 to 600 mm) below the head so the head lags and rolls smoothly.
  • Feeder height (drawing): 39-1/2" (1003 mm) min, 41" (1041 mm) max. Extend the luff tape below the feeder.
  • Tack setback 1-7/8" (47 mm) with the 7/16" (11.1 mm) toggle; deduct 5/16" (8 mm) for the smaller toggles.
  • Standard head and tack shackles: minimum inside 1-1/16" (27 mm) × 1/2" (13 mm).
  • Sun cover can go on either side; match the rest of the sail inventory.

Foil Length

  • Foils come in 7' (2133.6 mm) lengths plus a 610 mm bottom foil.
  • Worksheet constants: B 0.4" (10 mm), E 24.00" (610 mm), F 16.25" (413 mm).
  • Top of the foil rides 7/16" (11 mm) below the terminal; 1 7/16" (37 mm) with a halyard deflector.
  • Top foil shorter than 7" (177.8 mm): use the short top foil techniques on page 9.
  • Trim cap: centre-punch from the template at 3/16" (5 mm) and 13/16" (20 mm) from the top, drill two 1/8" (3.2 mm) holes.

Commissioning

Halyard and Swivel

  • Halyard swivel within the top 4–6" (100–152 mm) of the foil unless a restrainer is used.
  • Halyard must pull slightly aft, 8–10° from the foil. This angle is what prevents halyard wraps.
  • If the sail is too short, add a permanent plastic-coated wire pendant at the head. No adjustable pendants.
  • Halyard firm but not tight; ease it when the boat is not in use. Charter boats should have a restrainer.
  • Tie the prefeeder so it sits 2' (610 mm) below the feeder.

Turnbuckle and Furling Line

  • To adjust the turnbuckle, loosen the drum clamp screws, lower the foils, lift the drum about 5' (1.5 m) on a halyard and hold the foils on a second halyard.
  • Adjust foil height by loosening the clamp screws and pulling the clamp away; do not remove the screws.
  • Feeder screw is plastic-coated against vibration: loosen no more than one full turn to remove it.
  • 7401 forward block at 90° to the headstay; 7402 ratchet as the furthest-aft lead, line turning at least 90°; #10 (5 mm) fasteners.
  • A Unit 0 should never need a winch to furl.

The crosspin must sit at 90° to the clevis pin that attaches the unit to the boat, and the stay must attach to the toggle with the clevis pin, never to the drum crosspin.

Race Conversion

  • Race conversion frees both grooves for sail changes and tack-on-deck genoas.
  • Removing the drum: remove the two guard screws with the 5 mm hex key (not captive), then loosen the four cover and flange screws with the 2.5 mm key.
  • Swivel below the feeder: lift the swivel, loosen the feeder screw one turn only, slide it up, remove the feeder bottom end first, lower the swivel, refit the feeder.
  • Taking the swivel off the furler needs a secure temporary headstay; with a Norseman, Sta-Lok or rod stud the terminal must be dismantled (use a new wedge).

Maintenance

Clean and Store

  • Flush with soap and fresh water whenever you wash the boat; occasionally flush the halyard swivel.
  • At least twice a year remove the line (note spool direction) and flush the bearings.
  • If lubrication is needed, spray a thin coat of McLube SailKote on the luff tapes away from the deck.
  • Replacement line: HFG594, or 9/32" (7 mm) with break strength over 2500 lb (1130 kg); smaller boats may use 5/16" (8 mm).

Inspect

  • Clevis and cotter pins below and inside the drum assembly; headstay tension.
  • Swage fitting and lower toggle for stress corrosion.
  • Norseman, Sta-Lok or rod terminals, and all screws on the unit.
  • That the foil has not dropped into the drum; the wire for wear or unravelling.

A furled sail must have:

  • Two to three wraps of sheet around the furled sail.
  • At least two wraps of line left on the spool. With none, the line deadend can break the drum when motoring through waves.
  • Furling line securely cleated; sheets on the winch and in the self-tailing jaws.
  • Remove the sail if extreme winds are forecast, especially with the boat unattended.

Loosen the foil clamp and lower the foil before slacking the backstay. Never spray McLube on board: it makes the deck slippery.

Troubleshooting

Problem Probable cause Solution
Hard to furl or will not furl Halyard angle too shallow, or halyard swivel too low Fit a halyard restrainer, or a wire pendant at the head to raise the swivel
Hard to furl or unfurl Jib halyard too tight Ease the jib halyard
Hard to furl or unfurl Foils riding on the turnbuckle, or too high and binding on the swage eye Raise or lower the foils (turnbuckle adjustment, page 23)
Hard to furl or unfurl Spare halyard wrapping in the sail Flip spare halyards behind the spreaders
Hard to furl or unfurl Salt or dirt in the bearings Flush with fresh water and detergent
Line tangled in drum No drag on the line while unfurling Use a 7402 ratchet block as the last lead
Hard to furl Foil out of the drum assembly Reinstall the foil and tighten the clamp screws
Hard to furl Line led backwards through the ratchet, or halyard swivel upside down Rerun the line; remount the swivel correctly
Will not furl completely Too little or too much line on the drum Rewind line on the drum, or move the forward lead block so it spools evenly
Headstay rotates in jerks Not enough headstay tension Tighten headstay and/or backstay
Sail will not go up Frayed or wrong-size luff tape, or dirt in the groove Check the luff tape; clean the groove
Sail will not hoist fully Halyard swivel hitting the end stop Luff too long: recut the sail
Sun cover rolls up inside the sail Line wound on the drum the wrong way Unwind and rewind in the opposite direction
Line jams between guard and spool Line not led through the window Lead it through the enclosed window
