Repair Kits & Versions

The HTI tensioners changed design in 2019 (pump piston, pump lever pin and release valve). Identify yours by the pump lever pin: hex screws on the pin ends = newer version; circular clips (no hex screws) = older version.

Before any job: release the pressure (below). Tools across the sheets: hex wrenches incl. 2,5 mm and 8 mm, pliers, small screwdriver, hammer, face pin wrench (two 3 mm holes 13 mm apart on the valve body), 12 mm wrench, 2.5 mm pin punch.

Releasing Pressure Before Disassembly

  1. Open the release valve and pull the rod out.
  2. Turn the tensioner so the oil plug is the highest point and open it carefully with the 8mm hex wrench, to be sure there is no pressure inside.
  3. Close the oil plug again.

Removing Trapped Air (after every job)

  1. Close the release valve.
  2. Tensioner vertical: operate the pump lever until the rod is contracted to its inward end position.
  3. Open the release valve.
  4. Tensioner vertical: pump the lever back and forth approximately 10 times, slowly.
  5. Tensioner horizontal (handle downwards): pull the rod out.
  6. Close the release valve.
  7. Tensioner vertical: pump until the rod is contracted to its inward end position.
  8. Open the release valve.
  9. Tensioner vertical: pump back and forth approximately 10 times, slowly.

Replacing the Pump Lever Pin (Kit 166-402-10 / 172-529-10)

Older version (circular clips)

  1. Remove the two circular clips holding the handle shaft (pliers or screwdriver).
  2. Remove the shaft.
  3. Fold out the handle and push it towards the tensioner body to remove it. Don't lose the piston pin in the handle body. The piston does not need to come out.

Newer version (hex screws)

  1. Unscrew the screws locking the shaft.
  2. Remove the shaft.
  3. Remove handle and piston by tapping the end of the handle gently with a hammer – tensioner vertical, piston up, so no oil leaks out.
  1. Bushings (both versions): tap the old pump lever pin bushings (the smaller ones) out from the inside with a screwdriver or hex wrench and hammer; tap the new ones from the kit in gently.
  2. Piston (newer version): refit the piston to the handle body with the piston pin. The seals are a tight fit – tap the piston home gently through a piece of wood.
  3. Assembly: reverse order. Fit one screw in the lever pin with the supplied thread locker, fit the pin, secure it with the other screw and thread locker.
  4. If the piston was removed, bleed trapped air.

Replacing the Pump Piston (Kit 584-103-10)

Piston 542-016 (old)

  1. Remove the two circular clips holding the handle shaft.
  2. Remove the shaft holding the handle.

Piston 584-103 (new)

  1. Unscrew the screws locking the shaft.
  2. Remove the shaft.
  3. Remove the piston by tapping the end of the handle gently with a hammer (tensioner vertical, piston up).

Assembly: same order as disassembly; the piston may need tapping into the tight seals through a piece of wood. Then bleed trapped air.

Replacing the Pressure Release Valve (Kit 584-715-10)

Removing old design 584-705-01

  1. Fix the tensioner with the release valve facing up.
  2. Unscrew the 2,5 mm hex screw.
  3. Pull off the release valve knob.
  4. Unscrew the valve body with the face pin wrench (parts: knob, shaft, valve body, O-ring, ball).

Removing new design 584-715-01

  1. Fix the tensioner with the release valve facing up.
  2. Unscrew the release valve as far as possible.
  3. Put a wrench on the socket of the valve body and unscrew it. For more wrench room, punch out the pin holding the knob and remove the knob.

Fitting 584-715-01

  1. Check that the ball is centred in the hole at the bottom of the valve cavity.
  2. Seat the O-ring in the valve cavity.
  3. Unscrew the valve as far as possible (anti-clockwise) by hand so the wrench fits under the valve shaft (punch out the pin and remove the wheel if you need more room).
  4. Screw the valve body into the cavity and tighten with the wrench. Bleed trapped air.

Replacing the Pressure Gauge (Kit 583-500-10)

  1. Punch out the spring pins holding the old gauge with a 2.5 mm pin punch and pull the gauge out. Some oil will pour out – work in a suitable place.
  2. Prepare the new gauge: O-ring around the gauge, support collar fitted onto it. The rubber plug on the gauge must stay in place.
  3. Check the seat is free from burrs or damage (otherwise the new gauge won't seal), place the gauge in its seat and push it in.
  4. Rotate the gauge into position.
  5. Fit the new spring pins and punch them in until fully inside the tensioner, pressing on top of the gauge to help them slide in.
  6. Clean off leaked oil. Oil caught under the support collar creeps out slowly, so cleaning may need repeating.
  7. Bleed trapped air.

Pressure test (recommended before refitting)

  1. Close the release valve.
  2. Pump to approximately 150 bar and leave it for approximately 12 hours, tensioner vertical.
  3. Check for leaks around the gauge. If oil appears under the support collar, clean it and wait another 12 hours – trapped repair oil can creep out slowly.
